Last time I did that job, I cut the original boot floor leaving about 3/8" overlap, then joggled the new panel downwards, so it fitted under the original, leaving the repair panel at the same level as the original inside the boot. I drilled holes at 1" intervals along the edge of the original boot floor & bolted the new panel to the stiffeners at the rear of the wheel arches, clamped the middle part & plug welded it across the centre & seam welded around the stiffeners. It takes some patience to get it right where the panel dips into the spare wheel well. On the underside, I seam welded a couple of inches at a time, letting it cool to avoid distortion. A little work with the angle grinder & a minimal amount of filler leaves the interior of the boot floor looking original, on the underside, a clean up with the angle grinder leaves it looking smooth, although there's a line of weld that can be seen, after priming, a coat of anti chip paint, followed by the body colour makes it look very respectable. Hope this helps.

Great info. Pretty well along the lines I was thinking. Sounds like I will have a step or visible seam as such so if anybody has any more suggestions please keep em coming. Cheers. Mark

When I started doing this kind of work, I found the following website invaluable, not only for the mig welding tutorial, the techniques involved in the restorations shown are very informative. Well worth a look.
